Product Development Process: Views and Analysis

Dr. Edwards Deming spirited organizations “If you can't define what you do as a process, you don't know what your job is” (Weinstein, 1999). Significant effort has been conducted to engineer, deploy and control a process to product development. This coverage reflects impact of product development process on developing and producing consumer products effectively and successfully for the future. Reflecting on the past and observing mistakes and lessons learned would be key to help our companies to engineer future or modify existing product development processes. This paper examines views, types and needs of product development process from a six sigma perspective to enable deliver of competitive products with cost and time in mind. Learning from the past enlightens us to identify opportunities that would drive evolution and trend of product development process into the future. A recommended view is presented that changes the way product development process is designed and implemented.

Improving the Efficiency of Production Level Algorithm Development for an SUV HEV Powertrain

Recent events in the world have refocused auto manufacturers to design and produce more fuel efficient and environmentally friendly vehicles. One method to improve the fuel efficiency of vehicles is the hybridization of the vehicle's powertrain. Ford Motor Company is developing a hybrid electric powertrain for the Escape SUV. To quickly develop a control system to smoothly manage two propulsion systems as if it were a conventional powertrain is a difficult challenge. To meet that challenge, extensive use of Computer Aided Engineering simulation and analysis is necessary to quickly design, develop and verify control algorithms ready for production. This paper will present the design and development methodology for the production control algorithms to seamlessly move from the simulation environment to the embedded microcontroller.

Improving the Electronic Release Process for 3D Models using 6-Sigma Methodology

The engineering team plays a key role in a product development process: it is their responsibility to make information on the latest design level available to all other teams (suppliers, manufacturing, finance, purchasing, logistics, etc.). When the design achieves the production level, it is then considered released for production. For the release process to be complete, two categories of information are needed: the CAD related information (geometry, dimensions, etc.) and the management information (in which product the components will be used, how many of them are needed for each product, etc.). At Ford, the CAD information is stored in a database system called TeamCenter Enterprise (TCE) and the management information is stored in the World Wide Engineering Release System (WERS). Unfortunately, these two systems are not yet able to communicate to each other.

The Application of Magnesium Die Casting to Vehicle Closures

During the last decade, advances in magnesium die casting technology have enabled the production of large lightweight thin walled die castings that offer new approaches for low investment body construction techniques. As a result, many OEMs have expressed an interest in magnesium door closure systems due to investment reduction opportunities, coupled with potential weight savings of up to 50%. However, for such applications, product engineers are faced with the challenge of designing for stiffness and strength in crash critical applications with a material of lower modulus and ductility compared to wrought sheet product. Concept designs for side door systems have been presented in the literature, and indicate that structural performance targets can be achieved. However, to date, series production designs feature a multitude of supplementary sheet metal reinforcements, attached to die castings, to handle structural loads.

As part of a continuing Ford Motor Company program to improve the seating packages of production cars, a simplified in-plant method was developed to check seating variations in production vehicles. The method also provided information helpful in determining causal factors when any irregularities were found. Equipment necessary for checking was designed to be easily transported to any site.

Increased focus on quality, with the attendant proliferation of methods and tools, has created the need for a comprehensive framework to guide the selection of the tools. Individuals within an organization need to know what tools are appropriate in a given situation, and when, where and how the knowledge gained from an effort should be documented. In addition, a common nomenclature to convey quality related information to each other would avoid confusion and improve the communication process thus improving the effectiveness and productivity of the organization. This paper integrates tools that have evolved recently with the old tools that have been in use for a number of years.

Cruise Controller with Fuel Optimization Based on Adaptive Nonlinear Predictive Control

Automotive cruise control systems are used to automatically maintain the speed of a vehicle at a desired speed set-point. It has been shown that fuel economy while in cruise control can be improved using advanced control methods. The objective of this paper is to validate an Adaptive Nonlinear Model Predictive Controller (ANLMPC) implemented in a vehicle equiped with standard production Powertrain Control Module (PCM). Application and analysis of Model Predictive Control utilizing road grade preview information has been reported by many authors, namely for commercial vehicles. The authors reported simulations and application of linear and nonlinear MPC based on models with fixed parameters, which may lead to inaccurate results in the real world driving conditions. The significant noise factors are namely vehicle mass, actual weather conditions, fuel type, etc.

On the Robustness of Adaptive Nonlinear Model Predictive Cruise Control

In order to improve the vehicle’s fuel economy while in cruise, the Model Predictive Control (MPC) technology has been adopted utilizing the road grade preview information and allowance of the vehicle speed variation. In this paper, a focus is on robustness study of delivered fuel economy benefit of Adaptive Nonlinear Model Predictive Controller (ANLMPC) reported earlier in the literature to several noise factors, e.g. vehicle weight, fuel type etc. Further, the vehicle position is obtained via GPS with finite precision and source of road grade preview might be inaccurate. The effect of inaccurate information of the road grade preview on the fuel economy benefits is studied and a remedy to it is established.

An Investigation of the Simulation of Sintering Distortion in a 316L Part Manufactured Using Bound Metal Deposition 3D Printing

Metal binderjetting (MBJ) and bound metal deposition (BMD) are high throughput additive manufacturing process that have the potential to meet the needs of automotive volume production. In many cases, these processes require a sintering post-process to meet final dimensions. Because the sintering stage is performed free standing (i.e. without the use of tooling) and can involve up to a 20% dimensional change from green part to the final part shape, part distortion can be a concern. In this study, the sintering stage of a bridge geometry was simulated under different parameter settings using a Finite Element Analysis. The sensitivity of the simulation to various process parameter inputs was examined. Physical parts were then produced in 316L using a bound metal deposition and sintering process and compared to prediction. The sintering simulation indicated good agreement with experiment for some dimensions but highlighted the need for additional analysis.

Recovery of Selected Engineering Plastics from Automotive Shredder Residue Using Skin Flotation Technology

Recovery of metals from automobile shredder residue (ASR) is currently being applied to over 11 million end of life vehicles (ELV) in North America. However, most plastics from these vehicles become landfill. The Vehicle Recycling Partnership (VRP), an effort of Chrysler, Ford, and General Motors, as part of the USCAR initiative, has been conducting research to recover plastics from this ASR feed stream. The VRP has been working with Recovery Plastics International (RPI), to investigate automated plastic separations. RPI has been developing processes that would allow for fully automated recovery of target engineering plastics. The portion of the process developed for separating the engineering plastics is called skin flotation. This technology can separate engineering plastics even if the materials have the exact same density. A pilot production line has been set up for processing a variety of commercial ASR materials at RPI in Salt Lake City, Utah (USA).

Experimental Evaluation of Wind Noise Sources: A Case Study

Several of the authors have recently developed procedures to efficiently evaluate experimentally the relative contributions of various wind noise paths and sources. These procedures are described and, as a case study, results are provided for the noise in the interior of a production automobile subjected to wind tunnel airflow. The present measurements and analysis indicate that for the tested vehicle significant contributions to interior noise are provided by underbody and wheel well flows, radiation from the roof and seal aspiration. A significant tone associated with vortex shedding from the radio antenna was also noted.

Study of Whistles with a Generic Sidebranch

The coupling of shear layer instabilities with the acoustic resonances at the interface of two ducts, a main duct and a connecting sidebranch, leads to whistle noise. The present study investigates experimentally the mechanism of such pure tone noise. A generic sidebranch adapter is fabricated to allow for: (1) the ability to mount downstream of the throttle body in the induction system of a production engine; (2) the adjustment of sidebranch length; and (3) the changes in the diameter of the branch duct. Experiments are conducted both in a flow facility and an engine dynamometer facility for the same set of flow rates. The correlation of the whistle noise between these two facilities is examined in terms of frequency and the dimensionless numbers, including Strouhal and Mach.

The drive of Design for the Environment is to reduce the environmental impact of both design and manufacturing processes. The most frequent method recommended is to substitute better materials and processes. However, there are processes that will continue to have undesirable environmental impacts due to the lack of knowledge of better methods. These processes are critical to manufacturing of products and can not be eliminated. All possible substitutions appear to have worse impacts. This paper explores modeling these processes and imposing a control method which permits an improvement of the environmental impact.

Lightweight Automobiles ALLIANCE Project: First Results of Environmental and Economic Assessment from a Life-Cycle Perspective

In the last years the research activities in the field of lightweighting have been advancing rapidly. The introduction of innovative materials and manufacturing technologies has allowed significant weight reduction. Despite this, novel technologies and materials have not reached a wide distribution. The reasons for this are mainly high production costs and environmental impacts of manufacturing that do not compensate benefits during operation. The paper deals with the AffordabLe LIghtweight Automobiles AlliaNCE (ALLIANCE) project which has the goal of developing novel advanced automotive materials and production technologies, aiming at an average 25% weight reduction over 100 k units/year, at costs of <3 €/kg. The article is focussed on Work Package 1 (WP1) of the project, aimed at estimating the full attributes of innovative design solutions by assessing costs, energy demand and GWP over the entire vehicle Life Cycle (LC).

The Utilization of Onboard Sensor Measurements for Estimating Driveline Damping

The proliferation of small silicon micro-chips has led to a large assortment of low-cost transducers for data acquisition. Production vehicles on average exploit more than 60 on board sensors, and that number is projected to increase beyond 200 per vehicle by 2020. Such a large increase in sensors is leading the fourth industrial revolution of connectivity and autonomy. One major downfall to installing many sensors is compromises in their accuracy and processing power due to cost limitations for high volume production. The same common errors in data acquisition such as sampling, quantization, and multiplexing on the CAN bus must be accounted for when utilizing an entire array of vehicle sensors. A huge advantage of onboard sensors is the ability to calculate vehicle parameters during a daily drive cycle to update ECU calibration factors in real time. One such parameter is driveline damping, which changes with gear state and drive mode. A damping value is desired for every gear state.

Conventional cruise control systems in automotive applications are usually designed to maintain the constant speed of the vehicle based on the desired set-point. It has been shown that fuel economy while in cruise control can be improved using advanced control methods namely adopting the Model Predictive Control (MPC) technology utilizing the road grade preview information and allowance of the vehicle speed variation. This paper is focused on the extension of the Adaptive Nonlinear Model Predictive Controller (ANLMPC) reported earlier by application to the trailer tow use-case. As the connected trailer changes the aerodynamic drag and the overall vehicle mass, it may lead to the undesired downshifts for the conventional cruise controller introducing the fuel economy losses. In this work, the ANLMPC concept is extended to avoid downshifts by translating the downshift conditions to the constraints of the underlying optimization problem to be solved.

MMLV: Lightweight Interior Systems Design

The Multi Material Lightweight Vehicle (MMLV) developed by Magna International and Ford Motor Company is a result of a US Department of Energy project DE-EE0005574. The project demonstrates the lightweighting potential of a five passenger sedan, while maintaining vehicle performance and occupant safety. Prototype vehicles were manufactured and limited full vehicle testing was conducted. The MMLV vehicle design, comprised of commercially available materials and production processes, achieved a 364kg (23.5%) full vehicle mass reduction, enabling the application of a 1.0-liter three-cylinder engine resulting in a significant environmental benefit and fuel reduction. This paper describes the concept design, prototyping, and validation for interior subsystems of the MMLV. Case studies are presented for two of the interior subsystems: the instrument panel/cross-car beam (IP/CCB) and the front seat structures.
